That packing foam (polysterine) is not good, all though it would make a really good sabot it is hard to shape. I will try the foam from a pool noodle(floating aid for babies/kids). I have made a good dart but I broke my 32mm barrel Mad , I will have to make smaller darts.

heres my penetrating round for 1.5 in. never got to test it though im always afraid it will hit the wood, go through and hit a house on the other side. by the way that is a tealite candle on the back, it fits perfectly in 1.5.

Make a sabot for the nail. try bondo.

My ammo of choice is a bicycle peg. filled with silicone. with 2 layers of tape around edge. Its like a non explosive artillery shell. It kills bricks.

Why not just get a projectile with a little mass and tons of velocity? I'm punching holes through 2" of osb with a 2" blunt caulking tube.......

In my 1/4 inch barrel i shoot fondue skewers perfectly they will go through 1/2 inch ply, well everything but the damn handle its still good ammo.. oh and for short range target shooting get a bbq skewer(bambo stick pointy as hell) and wrap some ductape in the middle for a tight fit.
