Well, I decided to name my creation HellHound, but heres the question, whats the best way to cut 0.04 aluminum? I can keep cutting it with a blade, but the blade gets dull FAST and the first few cuts really ruins the paint, so what ways do you guys use?I also have a hacksaw, but it kinda bends the metal a little

The "0.04" is in inches, right? You could use tin snips:

Have something similar to that a home (but mine can cut steel, BOOYAH), it makes really rough cuts and it bends the metal too, one side goes up, another goes down

Use a pair of manual nibblers.

My friend, you should invest in the one tool that every spudder needs: A Dremel.

Got one, but its hard to control it to cut it through the metal, it scratches up the metal a lot.

Just to satisfy my paranoia needs, if I have a 6 feet tube able to withstand 689 PSI, a 6 inch piece of that tube can also withstand 689 PSI, right?

Yup. Whether it be 6 feet, 6 inches, 6 miles or 6 mm, the pressure rating is the same.
