I found about 1/16" differance in some brand new tennis balls. The larger ones did not want to fit a 2.5 barrel at all. The cheaper practice tennis balls fit just fine.

Probably because the expensive ones have a thicker layer of fuzz on the outside of them.

Those would probably the standard super-duty balls which are meant for hard courts. If I were you, you could find a local tennis club or tennis team and let them know that you'll kindly take their flat balls. They might (most likely) will say that it's fine. They may be a little too small because they'll have less felt on them but you'll have plenty of cheap balls, and they'll fit easier than the new balls.

Also another reason (and I guess some of the science) why those balls won't fit as easily. Since there's the extra felt, you need to compress the air in the ball more. tennis balls have an internal pressure of 14 psi and aren't very porous so they don't like to deflate. that's also why the cans are pressurized, to maintain that pressure until they're ready to use.
