Before I even try to answer your question, what kind of hand grip? There are thousands in the world...

You can make handgrips from several different things. To talk about two I've done...

- This one is made of wood, shaped with a Dremel sanding tool.

- This one is made from a steel rod frame shaped with a blowtorch, then covered with Polycaprolactone. PCL is generally known better by it's trade names, Shapelock or Polymorph - it's a plastic that's can be shaped freely above 62 degrees C.

I don't have much experience, but I certainly would try some day polymer clay. Well known brands are Fimo or Sculpey, at your closest art store.

It can bee freely shaped like any sculpting compound, can be sanded and drilled, it is relatively cheap, and once cooked it is PVC.

Definately use polymorph, but don't use a blowtorch!

It's much easier to put it into the microwave for 30+ seconds, kneading every 15.

It all depends on what you are capable of fabricating and what materials you can get your hands on.

Polymorph would be easy to form to your hand to make a custom grip that feels comfortable in your hand. However I have never seen it anywhere but the internet.

Wood is cheap, plentiful, and relatively easy to shape up. You just need to have the right tools.

Sculpey is an interesting idea. I wasn't aware that it is a polyvinyl chloride.

The steel rod was shaped with a blowtorch. I don't know if you've ever tried putting a tight bend in steel rod without heating it reasonably vigorously, but suffice to say it's quite hard. Even if you can bend it, it usually breaks as a result.

The blowtorch never went near the polymorph - the PCL was heated in boiling water. Hadn't even considered the idea of microwaving it though...

Well microwaving may not be as effective as you'd think. The reason it's effective with food is because that particular band of electromagnetic radiation reacts very strongly with water. And metal. But a lot foods have a good amount of water in them, hence the effective heating. You may want to stick with hot water.

But you can microwave the water if it makes you feel better.

Polymorph makes a great grip, when it gets back down to a normal temperature it's very tough. But be prepared to fiddle with it for a fair while.

Epoxy could also make a grip but only with a filler, pure epoxy is not a happy bunny if it hits something hard sharply, chips like a dropped mug.

You can shape epoxy without a mould but long cure times will kill you because it creeps slowly towards the ground like The Blob until it's set. I used some which took an hour to mostly set (probably two days days before it was really set) and deliberately let it set slightly before shaping it so it would hold a shape more easily.

Well microwaving may not be as effective as you'd think.

And some of those same bonds are present in polymorph. So I can tell you a microwave works VERY well.
I only tried it because I thought it should, and it takes about 1/10th the time and none of the hot, watery mess.
It's even more absorbant of the energy when it's soft too.
