Hey all- I'm planning on using some of this stuff- www.mcmaster.com part #8644K18 to create a gun body as then I can just cast it and don't worry about having to router areas out for the gun itself..

However in order to create this gun body i need a frame consisting of a big base piece of wood, and then an outline of some sort of material about 2 inches high that the urethane will go in.. (I'm assuming this all makes sense).

However, I don't wanna use some sort of stiff plastic for the outline as cutting little pieces and creating angles will be annoying as shit. Does anyone know of a flexible plastic I can get, around 2" wide that can bend, and stay in the shape you bend it to?

Kydex, heat it first, then you can just mold it as you want, and when it cools, its stiffens again

I would take a good look at using cardboard.

might sound hard to work with.... but if this is a one time mold, you should be able to use a combo of cardboard and a good strong tape to make it easily.

another option, is foam board, from a craft store, it is about 1/4'' thick and has a VERY slick surface on both sides made from some sort of plastic.

With a little patience, the foam board can be bent easily.

With either material, draw your outline on the wood, and place some 4'' nails outside of the outline every 2 or 3 inches, and at every bend.

Then simply tape your material to the nails, and the wood.

Hope this makes sense.
