well i've shot at 400m with 7.62x51mm NATO.... or do you mean with spud guns

A very arodinamic pellet perhaps, look at commercial ammunition, rockets and missiles, or even planes, that is what out ammo should look like for the furthest distance..

I would try to find rubber balls in your diameter. When I stopped with the spuds(too messy) and switched to tennis balls I thought that was the best, for inside the city. People question how pieces of potato got on top of their roofs or cars but tennis balls are disregard. The only problem with them is they are designed to slow themselves down, that is why they are fuzzy. I still have not found any 2 1/2 inch rubber balls so I will be searching for 2 inch then building another launcher. Good luck and let me now if you decide on using rubber balls and if you find any that are reasonably priced. I wonder if it's possible to de-fuzzafy a tennis ball?

well what supplys do you have available? try castign 40mm foster slugs, and the trick with darts is to use a sabot.

Wrap it in duck or electrical tape, that is what we do to make cricket balls, you do not seriously expect people spend 20$ on a ball do you... Or quickly heat it with a blow torch or a lighter.

If you want to try darts, I would suggest calibering down some. Here's some Fishboy designed...somewhere to start.
Golf balls are very good projectiles for long range shots.
Only very well made darts will be able to beat them.
Tennis balls do not belong in range threads like this.
They have a low sectional density which makes them slow down very fast.

Golf balls are actually very hard to push further then 400m and some say 600m could even be the limit.
If you're planning on shooting further then 400m, I'd go with a home-made dart.
Personally i've shot about 420-450m with a golf ball, measured using Google Earth.
